description [Display omitted] •Response and recovery time was significantly shorten for aerosol-jet-printed sensor.•The PANI transferred from partial crystalline to amorphous form in printing process.•Arrangement of atoms in the PANI was disordered by ultrasonic in printing process.•Unsaturated atomic coordination state of the amorphous PANI has more active sites. Conductive polymer-based ammonia gas sensors show advantage in room-temperature response. Polyaniline (PANI)-based ammonia gas sensors were prepared by drop-coating and aerosol-jet printing methods and tested for their ammonia gas sensing properties. The aerosol-jet-printed sensor shows significantly shortened response and recovery time for ammonia sensing. Morphological observations were carried out to investigate the mechanism of the improvement. The crystalline form of PANI was found to transfer in the aerosol-jet printing process and play the critical rule in the ultra-fast response and recovery of the sensor.
